Reasons To Install Industrial Power
Facilities end up here for reasons that are usually financial or legal rather than about comfort:
Downtime costs more per hour than the generator costs per month
A production line that stops mid-run, a cold store full of product, a plating or coating process that ruins a batch on interruption. Once somebody has actually calculated the hourly number, the decision is usually already made.
Code requires standby power
Hospitals and surgical centers, high-rise life safety systems, wastewater lift stations, fuel stations and certain telecom and data facilities are legally required to have backup power and to prove annually that it works under load.
There is no utility service at the site
Remote sites, quarries, construction of a whole development before the utility energizes, and temporary facilities. That is prime power, and it is a continuous-duty specification with a fuel plan behind it.
The utility supply is not reliable enough
Some industrial feeders see enough voltage sag and brief interruptions to damage sensitive process equipment even when nothing looks like a real outage. Generators plus proper transfer equipment take that off the table.
Cold chain or biological material is on site
Cold storage, biotech freezers, laboratory sample archives and pharmaceutical stock. The value at risk is often larger than the entire electrical system that protects it.
Peak shaving or demand management

How An Industrial Project Runs
Longer than a residential install, and most of the risk sits in the first stage.
1. Load study and specification
We review the single line, the load schedule and the equipment list, and where the profile is unclear we log actual demand on site. That produces the kW and kVA rating, the duty class, the transfer scheme and the fuel volume, which is the whole basis of the project.
2. Permits, air quality and site prep
Diesel units in San Diego County need an air district permit as well as building and electrical permits, and the requirements differ for standby versus prime duty. We handle the applications, the pad or foundation design, the fuel tank arrangement and the spill containment.
3. Installation and tie-in
Setting the unit, running the feeders, installing the transfer equipment and the paralleling gear if the design calls for it, plumbing the fuel system, and coordinating the shutdown window with your operations so the tie-in happens when it hurts least.
4. Load bank commissioning and handover
A full resistive load bank test at the nameplate rating, with data logged and documented for your records and your inspector. Then operator training, a maintenance schedule, and a spares list for the parts you would not want to wait on.
Duty Ratings, Fuel, Testing And Paralleling
The technical decisions behind an industrial installation:
Standby, prime and continuous ratings
Standby rating assumes emergency use with a variable load and limited annual hours. Prime rating assumes unlimited hours at a variable load, which is what a site with no utility service needs. Continuous rating assumes a constant load indefinitely. The same physical engine carries a different kW figure under each, and buying a standby-rated unit for prime duty is the most expensive mistake in this category.
Diesel fuel systems and polishing
Stored diesel degrades. Water condenses in the tank, microbial growth follows, and the result blocks filters at exactly the wrong moment. Tanks need polishing every one to three years depending on turnover, plus fuel testing, water removal and biocide treatment. We do this as part of a service agreement rather than as an emergency.
Load bank testing
A load bank applies a controlled resistive load so the unit runs at full rated output. It proves capacity, burns off wet stacking from years of light-load running, exposes cooling and fuel problems before an outage does, and generates the documentation that code-mandated systems have to produce annually.
Wet stacking and light-load running
A diesel engine that only ever runs at 20 percent load never gets hot enough to burn fuel completely, and unburned fuel and carbon accumulate in the exhaust. The symptoms are a wet exhaust stack, reduced output and eventual damage. Annual load bank testing is the cure, and it is the reason we push for it on lightly loaded standby units.
Paralleling and redundancy
Multiple smaller units in parallel give you redundancy, better efficiency across a varying load, and the ability to service one machine without losing coverage. Paralleling switchgear costs more up front and it is the right architecture for facilities where a single point of failure is unacceptable.
Emissions and Tier compliance
California air quality rules govern what can be installed and how many hours it can run. Tier 4 Final certified units are required for many applications and for most public works contracts, and standby units have permitted hour limits for testing and maintenance. We check this before quoting, because it changes both the equipment and the paperwork.
Remote monitoring
Controller-level monitoring reports fault codes, fuel level, battery condition, run hours and exercise results to us and to you. On a large diesel unit this is the difference between finding out about a problem during a scheduled visit and finding out about it during an outage.
What Industrial Generators Cost
Industrial projects are quoted individually, but the drivers are consistent:
- Output and duty rating. A 150kW standby unit and a 750kW prime-rated unit are different orders of magnitude, and the duty class changes the price of the same engine.
- Fuel storage. Base tanks, day tanks, bulk storage, spill containment and the piping between them are a substantial line item on any large install.
- Transfer and switchgear. A single automatic transfer switch is straightforward; paralleling switchgear with multiple sources and load shedding is an engineering package.
- Site work. Foundations, seismic anchorage, weather and sound enclosures, crane access and conduit runs across a working facility.
- Permits and air quality. Building, electrical and air district permitting all apply, and emissions requirements can dictate the equipment itself.
- Service and testing. Annual load bank testing, fuel polishing and a scheduled maintenance agreement are ongoing costs worth budgeting from day one.

What size industrial generator does my facility need?
It comes from a load study rather than from the service size. We look at the connected load, the actual demand profile, the starting characteristics of the largest motors, and any harmonic or non-linear load from variable frequency drives and UPS systems. Where the profile is not documented we log real demand on site for a week. Sizing off the main breaker rating is how facilities end up with a machine twice the size they need that then wet stacks because it never sees load.
What is the difference between standby, prime and continuous rating?
Standby rating covers emergency use with a varying load and limited annual run hours. Prime rating covers unlimited hours at a varying load, which is what a site with no utility connection needs. Continuous rating covers a constant load indefinitely, typically for base-load generation. The same engine is rated lower as you move from standby to continuous, because the harder the duty, the more margin it needs. Buying a standby-rated machine for prime duty shortens its life dramatically.
How often does an industrial generator need a load bank test?
Annually for most facilities, and it is a legal requirement for code-mandated emergency systems such as hospitals, high-rise life safety and certain telecom and data sites. NFPA 110 sets out monthly exercise requirements plus an annual test at load. Beyond compliance, an annual load bank test is what proves a lightly loaded standby unit will actually carry the facility, and it burns off the carbon build-up from years of light-load exercise runs.
Do I need an air quality permit for a diesel generator?
In San Diego County, almost certainly yes. The air district permits stationary diesel engines, and the requirements differ between emergency standby use, which has permitted hour limits for testing and maintenance, and prime power, which is regulated more tightly. Tier 4 Final certification is required for many applications and for most public works contracts. We check this before specifying anything, because the emissions requirement can dictate the equipment.
How long can an industrial generator run on a tank of fuel?
A rough rule for diesel is about 7 percent of the rated kW in gallons per hour at full load, so a 500kW unit burns roughly 35 gallons an hour flat out and considerably less at partial load. A 1,000 gallon base tank on that machine gives about 28 hours at full load. Most facilities specify 24 to 72 hours of on-site storage and arrange a fuel contract for anything longer, which we set up as part of the service agreement.
Can you service the generator we already have?
Yes, whoever built it and whoever installed it. Our techs work on Cummins, Caterpillar, Kohler, MTU, Detroit and Onan diesel plant regularly, and we carry the common wear parts on the truck. If a unit is beyond economical repair we will say so with the numbers rather than quoting a rebuild that costs most of a replacement.
